    Predictive maintenance: Fixing problems before they happen Predictive maintenance The maintenance of a large, complex factory floor can be a daunting, costly and time-consuming task. Nevertheless, it is a task that is vital for the factory to operate efficiently and with minimal disruptions to production. The average impact of unplanned machine downtime in the process industries alone is roughly $20 billion per year, which is around five per cent of annual production. This is attributed to lost sales, machine start-up costs, parts replacement, idle labour and other factors. Not only that, but unplanned downtime can also lead to lasting equipment damage, environmental harm and the endangerment of workers. It is estimated that unplanned machine downtime costs up to 10 times more than planned downtime for maintenance purposes. By gathering machine data over time and combining this with historical data and a vigilant condition monitoring policy, facility managers can accurately foresee, and plan for, any upcoming downtime. It is a realistic ambition for companies employing an efficient predictive maintenance programme to have nearly zero unplanned downtime. Applying AR technology Infrared thermography is an AR-based technology that allows workers to view electrical systems, mechanical equipment, building applications and fluid systems using thermal vision. Engineers can use it to spot faulty connections, abnormal motors, pipe temperatures and tank levels without having to physically touch the equipment, lowering the risk involved. GE Aviation has successfully implemented AR into its maintenance strategy using its Skylight industrial AR software platform. This allows mechanics to receive step-by-step instructions and images directly within their line of sight through a pair of smart glasses, leading to an 8–11 per cent reduction in the time taken to carry out maintenance tasks. Using AR in this way also allows manufacturers to employ a streamlined predictive maintenance programme. By providing visualisations of potential points of failure within the system, workers can see at a glance if there is a problem and, crucially, identify which parts are at fault. Replacement parts can then be ordered from an industrial parts supplier without the need for costly unplanned downtime.     Robotics: collaboration or cooperation? A robot can work alongside humans either collaboratively or cooperatively. Collaboration refers to when a robot and a human work simultaneously on the same product or part. Typically, a robot presents a part and holds it still, while the operator works on it. Cooperation, on the other hand, identifies a situation where robot and human share a common working space, but work on different parts. Consequently, the right robotic solution essentially depends on the level of interaction required by each application. Cooperative industrial robots are the best choice for applications that require limited human-machine interaction, such as in a packaging or palletising station, where human and robot never work on the same task at the same time. Cooperative robots are less agile and more cumbersome than cobots, but more suitable in case of heavy components, as they tend to be more resistant to high payloads. State-of-the-art cobots also boast integrated vision systems that allow them to rapidly adapt to environmental changes without stopping. For example, the RapidPlan and RapidSense applications recently developed by Realtime Robotics allow the company’s cobots to avoid collision with a human operator without halting production. Instead of just stopping, these cobots calculate an alternative route and carry on with their task.     Human error in an automated workplace Human error is problematic in manufacturing, as it is in banking, but are advances in automation ruling it out altogether? Automation has been lauded by manufacturers and engineers everywhere as the answer to consistency and quality. It takes basic tasks out of human hands, giving employees the time to focus on more important tasks like business development and strategic initiatives. But if the move towards automated systems is meant to minimise error, why do mistakes still happen? Because we require humans and robots to work side by side, automation will never remove human error completely. So, what can manufacturers do to minimise it? Programming and monitoring We’re fallible creatures and one of the biggest causes of human error when working with technology is simply misunderstanding it. It doesn’t matter if you’ve installed a machine transfer line to build car doors or are using programmable processes to batch produce computer chips, if your systems are incorrectly set up it can cause a chain of problems across your devices. Robots also perform many different tasks in a value chain and you may need to change their end effectors or programming in between. Once it is set up, it is vital that all employees who will be interacting with or nearby to the robot are communicated with clearly and that all required training is given. If a member of staff does not know the difference between a collaborative robot, which stops or slows down when a human is nearby, and a non-collaborative robot, they could end up getting hurt. Maintaining your technology Another cause of human error when working with automated systems is maintenance. Manufacturers should proactively monitor a system’s performance, using predictive or preventative maintenance to identify if something is wrong. Robots are also at an increased risk of malfunction if maintenance is not performed when needed. Robots do drastically reduce the risk of human error but they do not eliminate it entirely.     All you need is a little PLC What is a safety PLC? Safety PLCs support all the applications of standard PLCs. The difference is that, while standard PLCs have a single microprocessor, to which manufacturers often add safety functions using relays, safety PLCs use redundant microprocessors. This eliminates the need for safety relays. Each input circuit in a safety PLC has an associated output circuit so that errors in the system, such as short circuits, ground faults and channel mismatches, can be detected. Safety PLCs have two core functions; to reduce the chance of a fault and to shut the system down safely if a fault occurs. A safe and systematic shut down is important in circumstances where an instant shut down could cause harm to users or equipment, such as if a robotic arm is holding an item in mid-air. A safety PLC can ensure the robotic arm places the item down securely before shutting down, while the remainder of the system shuts down instantly. Safety PLCs that offer additional functions are now available. For example, ABB was the first to develop a safety PLC with integrated condition monitoring. This means the system can monitor the status of brakes on moving equipment by measuring vibration levels, which reduces the risk of collisions. Is it for me? The upfront costs of safety PLCs are higher than those of standard PLCs. Therefore, if the safety system is basic, such as one emergency stop button and a light curtain, it may be more cost effective to use a standard PLC with a safety relay. Because safety PLCs don’t need as much hard wiring, they are much easier to modify than standard PLCs. A modification only requires programming changes rather than wiring changes or additional relays. As a result, manufacturers can be more flexible, which makes it easier to adapt to industry developments, internal changes and customer demands. AMRs will extend the benefits of collaborative robotics, or cobots, into applications that require movement around a facility.     Can robots help us recycle? New hope from AI The gap between what’s collected and what’s recycled has led to huge investments in automated solutions that use AI and machine learning to separate mixed recyclables at waste treatment plants. The goal of these technologies is threefold – to improve the quality and purity of shipped secondary commodities, to decrease the cost of labour, and to increase safety for human workers. Norwegian multinational corporation TOMRA, Finnish robotics giant ZenRobotics and Canadian sorting specialist Machinex are all enterprises committed to providing bespoke sensor-based solutions to the recycling industry. All these companies offer robotic arms that use computer vision systems, spectroscopic cameras and data supplied from sensors to separate items on a conveyor belt based on their perceive size, shape, colour and conductivity level. These solutions proved to be at least double as fast as a human worker and equally accurate in recognising different materials. For example, an optical sorter produced by Machinex can sort recyclables at up to 3,000 objects per minute, while the average of a human worker is 800. The human angle Currently, human operators are still needed to dispose of what machines fail to recognise, since misidentified items can not only contaminate the purity of recyclable material, but also ruin expensive equipment. For example, overlooked metal or glass objects can sneak in a paper-processing spinning machine and damage it.
